There was a time when building a world-class custom motorcycle started with cardboard templates, masking tape and a good eye. Hours disappeared behind an English wheel, an angle grinder and a MIG torch, with every panel shaped by instinct and experience. That craftsmanship hasn’t disappeared, but Lee of Chuca Garage has quietly embraced an entirely different workflow, combining traditional fabrication skills with reverse engineering, 3D scanning, parametric CAD and CNC machining to create the EARO DROP R, a BMW R nineT that feels closer to a factory prototype than a one-off custom. It’s the sort of digital development process once reserved for motorcycle manufacturers and global design studios, now finding its way into independent custom workshops. The result isn’t simply another custom BMW; it’s a fascinating look at how the next generation of motorcycles will be conceived, developed and built.

For Lee, however, technology was never the destination. It was simply the best way to realise an idea that began with nothing more complicated than a pencil sketch inspired by a single droplet of water. Fascinated by the purity of its form and the effortless way it moves through space, he wanted to capture those same qualities in a motorcycle. Rather than chasing aggression or exaggerated proportions, the goal was to create a machine whose surfaces flowed naturally from one panel to the next, conveying movement even while standing perfectly still. That simple concept would eventually shape every decision made throughout the EARO DROP R’s development, from the overall silhouette right down to the smallest machined detail.

Turning that vision into reality required an entirely different approach to motorcycle building. Instead of pulling measurements with tape measures and profile gauges, Lee began by creating a complete digital twin of the BMW R nineT using 3D scanning. Millions of reference points captured every mounting surface, every engine casing, every suspension component and every clearance. Registration markers fixed across the motorcycle allowed the scanner to accurately stitch hundreds of individual scans into one precise digital model, providing a level of accuracy that traditional fabrication methods simply can’t achieve. With the donor motorcycle now existing inside CAD software, every component could be designed around known dimensions rather than educated guesses.

That virtual motorcycle became the workshop before the workshop. Every panel was developed digitally, allowing steering clearance, suspension movement, cable routing, fastener access and serviceability to be resolved long before fabrication began. Large-format 3D printers then transformed those CAD models into full-size prototypes that could be physically fitted, refined and revised until every surface flowed exactly as intended. Only once the design had been perfected were moulds produced and the final carbon fibre bodywork handcrafted in-house. Rather than replacing traditional craftsmanship, digital engineering simply allowed every hour spent in the workshop to count for far more.

The process is immediately evident in the finished motorcycle. The bodywork doesn’t behave like a collection of individual components; it reads as one uninterrupted sculpture. Viewed from above, the tank, carbon side panels and impossibly slim tail all converge towards the circular LED projector headlight, creating a remarkably disciplined plan view. The water droplet inspiration never becomes literal, but it’s impossible to ignore.

Every transition feels organic, every surface tapers naturally and the motorcycle appears to flow through the air even while parked. Even BMW’s famously wide boxer engine somehow becomes part of the composition rather than disrupting it, while the lightweight BST carbon fibre wheels wrapped in Pirelli performance rubber reduce the visual mass below the bodywork and give the entire machine an incredibly athletic stance.

The engineering hidden beneath those flowing surfaces is just as impressive. Every billet aluminium component shares the same design language, from the rearsets and heel guards through to the tail supports, fairing framework, triple clamps and axle hardware. Underneath the skin there’s a hulking aluminium fuel cell too, ensuring that plenty of capacity has been retained. The exposed fairing support becomes a feature rather than something to hide, while the beautifully machined intake trumpet transforms a simple air intake into a centrepiece. Even the Roland Sands Design valve covers contribute to the visual language, elevating BMW’s iconic boxer cylinders into sculptural elements that deserve to remain proudly exposed.

Technology continues throughout the motorcycle’s electrical architecture. Rather than retaining bulky factory switchgear and instrumentation, Lee integrated a complete Motogadget electronics suite, including the company’s beautifully minimalist digital dashboard. The clean cockpit perfectly complements the rest of the motorcycle, eliminating visual clutter without sacrificing functionality.

A hidden steering damper, integrated phone mount, recessed billet inserts within the belly pan, Brembo braking hardware, and the beautifully packaged SC Project exhaust all reinforce the same philosophy. Nothing feels excessive, and nothing appears to have been chosen simply because it was expensive. Every component contributes to a unified vision where engineering, performance and aesthetics all pull in exactly the same direction.

Perhaps that’s the biggest achievement of the EARO DROP R. It still embodies everything that has always defined a great custom motorcycle: imagination, craftsmanship and countless hours spent solving problems by hand. But it also demonstrates that the world’s leading builders are beginning to think like industrial designers and product engineers as much as traditional fabricators.

The workshop bench is no longer the only place where customs are created. And if you like what you see, the bodywork for the BMW R nineT is available in two versions: a carbon fibre/fibreglass composite or full carbon fibre. Lee hasn’t replaced craftsmanship with technology; he’s simply expanded what craftsmanship can be. And if the EARO DROP R is any indication, the future of custom motorcycle building has never looked more exciting.
